🛠️ Installation Tips
-
Oil Type is Critical: This differential uses a specialized "Hilliard Clutch" system. ONLY use Polaris Demand Drive Fluid or an equivalent specifically formulated for Polaris front gearcases. Using standard gear oil will cause the 4WD to fail or stay locked.
-
Flush the System: Before installation, ensure the front drive shaft splines are clean. Apply a small amount of waterproof grease to the splines to prevent them from seizing.
-
Check Electrical Connections: Ensure the electrical connector for the internal 4WD engagement coil is clean and tight. Use dielectric grease on the plug to prevent moisture from causing a short circuit.
-
Fill to Level: Fill the fluid only to the bottom of the fill plug threads. Overfilling can cause pressure build-up and blow out the oil seals.
-
Axle Seat Check: When inserting the CV axles, ensure the "C-clip" on the axle clicks firmly into place inside the new differential. A partially seated axle will cause leakages and gear damage.

🔍 Troubleshooting Guide
| Issue | Possible Cause | Solution |
| 4WD Won't Engage | Incorrect oil or electrical fault. | Ensure you used Demand Drive Fluid. Check the 4WD switch on the handlebar and the fuse. Test for 12V at the diff connector. |
| 4WD Stays Locked | Dirty oil or broken sprue carrier. | Change the fluid; old or thick oil causes the rollers to stick. If the issue persists, the internal cage may be damaged. |
| Leaking Seals | Overfilled fluid or damaged CV boot. | Check the oil level. Ensure the CV axle is pushed all the way in. Inspect the seals for any nicks during installation. |
| Grinding/Popping Noise | Worn CV joints or internal rollers. | First, check your CV axles. If they are fine, ensure the differential is bolted securely to the frame; a loose diff causes misaligned drive angles. |
| Oil is Milky/Gray | Water entry. | This diff sits low; check the vent tube for cracks or clogs. If water enters, flush the fluid multiple times immediately. |
